This is just an update for 1.1.6.3, just copy the files in the zip over your existing files.

An overwrite caused a crash
testing shows it was something in the bin folder - still trying to figure out which file

no, the general error. I put the original files back for the time being.
I did find the bookmarks were giving me an error message popup when going to the main forum page. I corrected this by emptying the table, as I did not need them anyhow.

mmm, not sure why that is or why you don't get decent errors, is there anything in the log file?
bookmarks possibly because you have an older format of table, the forum will see the table and think you have the bookmarks plugin installed when you probably haven't (plugins are not included in the base code)

I'll try again next week and look through the log files. Thanks for your help :)
